Motor Cooling

Traction motors make serious heat under load, and how a manufacturer cools the motor determines how long it can sustain full power.

At a glance — know these cold
  • High-performance motors often use oil directly on the windings (like Tesla Model Y). Others use liquid jackets. Motors that overheat lose power and self-limit.

Cooling design varies more between EVs than most techs expect.

Oil, Liquid, and Air Cooling

EV motor cooling comes in three flavors, chosen by power level and application: oil cooling, liquid (water-glycol) cooling, and air cooling. High-performance motors often spray or circulate oil directly over the windings — the approach used in vehicles like the Tesla Model Y — because putting coolant in direct contact with the copper pulls heat out fastest. More moderate designs run a liquid cooling jacket around the stator, and low-power applications can get away with air cooling.

Whatever the method, motor temperature is monitored, and a motor that overheats protects itself: it loses power and self-limits (derates) rather than cooking its winding insulation. Sustained-load power loss is therefore a cooling clue — check the motor's thermal circuit before suspecting the motor itself.

🔩 Sustained-load power loss diagnosis
  1. Reproduce the complaint while logging motor temperature and power output — a long grade or repeated hard pulls. Watching the derate happen in data separates thermal protection from other power-loss causes.
  2. Note the temperature at which power drops. Derating at the normal threshold with fast temperature rise means heat is not being removed; derating at unusually low temperature suggests a sensor or software issue.
  3. Command the coolant pump with a bidirectional scan tool and verify actual flow, not just the command. A commanded pump that moves no coolant — failed pump, restriction, air pocket — is the classic cause.
  4. Bleed the loop per the OE procedure and recheck. Air pockets from prior service are a common self-inflicted cause of motor derating complaints.
  5. Confirm the fix with the same logged test: temperature stabilizing under sustained load with no derate is the proof, not a quiet test drive around the block.
⚠️ Comeback killers
  • Condemning the motor for a cooling loop fault. A motor that derates is protecting its winding insulation exactly as designed — the failure is almost always in heat removal, not the motor itself.
  • Treating derate as a defect instead of protection. Pulling power under sustained thermal load is correct behavior; the diagnostic question is why heat built up, not why the software intervened.
  • Skipping the OE bleed procedure after opening the loop. EV thermal circuits often have dedicated fill and purge routines; an air-locked loop works fine on short drives and fails on the first long grade — a comeback with your name on it.

A customer reports their EV 'loses power on long hills' but drives perfectly in town, with no warning lights. What is the likely story?

Thermal derating from a motor cooling problem. Town driving never builds sustained heat; a long grade does, and with a failed pump, restriction, or air pocket the motor temperature climbs until the vehicle pulls power to protect the windings. Log motor temps under sustained load and verify actual coolant flow — the answer is in the cooling loop, not the motor.

Why do high-performance EV motors spray oil directly on the windings rather than relying on a water jacket?

Heat transfer distance. A stator jacket removes heat through the iron; direct oil contact pulls heat straight off the copper where it is generated, which supports far higher sustained power density. For the tech, it means the 'motor oil' loop on such vehicles is a cooling circuit whose condition directly sets how long the motor can hold full power.
